Exhaustive metallurgical analyses of composition and microstructure were carried out to determine the cause of resistance butt-weld failures in brass-coated plain-carbon steel wire. Two types of failure were identified (ductile breaks and brittle fracture) and attributed to improper use of upset pressures, inadequate weld dressing, poor post-weld annealing, excessive sulfur concentrations, and failure to remove brass near the weld zone.
